When an F/A-18 Super Hornet aboard the aircraft carrier USS Theodore Roosevelt faced a fuel leak that threatened its ability to safely depart the ship under its own power, Fleet Readiness Center Southwest (FRCSW) engineers were called upon to help find the answer.
For four days, Daniel McFarland and Frank Sanchez, Fleet Support Team (FST) engineers with FRCSW, provided on site engineering expertise to ship squadron maintenance personnel who worked to troubleshoot and repair a fuel leak. What began as a potentially significant maintenance challenge became an opportunity to demonstrate the value of bringing specialized engineering knowledge directly into the Fleet.
The stakes were high. Initial maintenance considerations included replacing one of the aircraft's fuel tanks, and the possibility of having to crane the aircraft off the carrier was raised if the problem could not be resolved.
McFarland and Sanchez began by working alongside squadron maintainers to understand the circumstances surrounding the leak and evaluate potential failure modes. During their initial assessment, approximately three gallons of fuel had exited the intake following aircraft defueling. Once the intake cavity was opened, maintainers observed a significant amount of trapped fuel. Without a borescope immediately available, the team used an alternate approach to investigate the cavity drain and located a blockage. Removal of the debris allowed approximately 10 additional gallons of trapped fuel to drain from the cavity.
The discovery provided an important clue.
As maintenance progressed, the FST continued its engineering assessment and identified a damaged O-ring as the most probable source of the leak. The team also conducted a structural evaluation and found no structural damage to the aircraft.
Most importantly, their evaluation determined that the tank itself remained serviceable.
Rather than automatically replacing it, the engineers recommended reusing the existing tank following inspection. They also evaluated the condition of the existing foam and determined it could be cleaned, dried and reused rather than replaced. Their recommendations allowed maintenance personnel to focus their efforts on the actual sources and contributing factors associated with the leak while avoiding unnecessary component replacement.
The work required more than technical analysis. McFarland and Sanchez coordinated continuously with squadron maintenance personnel, Carrier Air Wing maintenance folks and other stakeholders to translate their engineering findings into practical maintenance actions.
They also supported repair efforts involving damaged tube assemblies, provided technical information for sealant and repair requirements, assisted with cavity preparation training and provided engineering support for an unrelated structural issue involving another aircraft assigned to different squadron on board.
Their effort illustrates a fundamental aspect of FRCSW's mission: supporting Fleet readiness does not always mean waiting for an aircraft to return to a depot facility. Sometimes the expertise required to keep an aircraft mission ready must be delivered directly to the Fleet, wherever the problem occurs.
The ability to take specialized engineering knowledge into the operational environment is a critical part of the value FRCSW provides to the Navy and Marine Corps. Engineers like McFarland and Sanchez serve as a bridge between depot level technical expertise and the active duty maintainers responsible for keeping aircraft operational daily.
Their work aboard USS Roosevelt also demonstrated the importance of engineering judgment. By thoroughly investigating the problem rather than simply replacing a major component, the team helped maintenance personnel make informed decisions based on evidence and technical evaluation, solved the issue quickly and at minimal cost comparatively.
In recognition of their efforts, the FRCSW commanding officer, CAPT Shannon Thompson, presented McFarland and Sanchez with challenge coins following the mission, a tangible acknowledgment of the professionalism, initiative and dedication they demonstrated throughout the four days.
Their efforts aboard Theodore Roosevelt are a powerful example of FRCSW's broader mission in action. Behind every aircraft returned to service, every maintenance challenge overcome and every operational capability preserved are the engineers, professional aviation maintainers and support personnel who bring their expertise to bear when the Fleet needs it most.
For McFarland and Sanchez, the mission was about solving a difficult aircraft problem. For FRCSW, it represents something much bigger: putting the right people, knowledge and expertise where they can make a difference to Fleet readiness.
